The compared techniques are resistance spot welding, laser beam welding and ultrasonic welding. The performance was evaluated in terms of numerous factors such as production cost, degree of automation and weld quality. All three methods are tried and proven to function in the production of battery applications.
Whether to power our latest portable electronic device, power tool, or hybrid/electric vehicle, the removable battery pack is essential to our everyday lives. Tab-to-terminal connection is one of the key battery pack welding applications.
The search was then performed using Uppsala University’s Library database and Google scholar which cover a wide range of articles and sources. Three methods for welding batteries were given in the template, being laser beam-, ultrasonic-, and resistance spot welding.
The findings are applicable to all kinds of battery cell casings. Additionally, the three welding techniques are compared quantitatively in terms of ultimate tensile strength, heat input into a battery cell caused by the welding process, and electrical contact resistance.
Parameter control also allows LBW to adapt to the thickness of the material tabs and can create thin or thick weld nuggets. In battery cell welding it is important to create thin welds due to the relatively thin battery cases and the risk of the weld penetrating the case and thus damaging the core.
Furthermore, battery tabs or connector bars with a thickness of several millimeters can be joined by keyhole welding , . Especially for metal surfaces, the reflection of the laser beam is problematic, because it can damage objects in close vicinity.

Using the example of two battery cells connected in parallel, Fig. 1 illustrates the influence of the quality of cell connections on a battery assembly. The higher electrical contact resistance R C,1 generates more heat at the terminal of cell 1. Additionally, the total current I ges is divided unequally. These uneven loads may lead to inhomogeneous cell degradations.

How to design battery packs, tutorial for Design Engineers
So an 12 amp hour battery sealed lead acid battery will actually put out a steady 0.6 amps for 20 hours. However, if you discharge the same battery at 12 amps, you would expect to run an hour, but you will only last for 22 minutes. Also, if you wan to run at 10 milliampere you will get less than the expected 1200 days, since self-discharge of the battery will limit your run …
How to Build Your Own Battery Pack
There are several types of battery cells available, including lead-acid, nickel-cadmium (NiCad), nickel-metal hydride (NiMH), and lithium-ion (Li-ion). Connecting batteries in parallel – BatteryGuy Knowledge Base
Check your battery chemistries – Sealed Lead Acid batteries for example have different charge points than flooded lead acid units. This means that if recharging the two together, some batteries will never fully charge. The result here would be sulfation of those that never reach a full state of charge, reducing their lifespan.
